A seam that looks perfect in the sample can fail in the first wash. The stitching splits, the thread shreds, or the seam crinkles up along its whole length. Each of those is a different fault with a different cause, and each needs a different fix.
Most of the time the problem was decided before the machine ever ran — in the thread choice, the needle, or the stitch type written on the tech pack. Here is how those three work together, and what to ask for.
Name the failure correctly first
Buyers often report “the seams broke”. That tells a factory almost nothing. There are four common failures and they are not related. Use the right name and the factory can act on it the same day.

Slippage and breakage look similar in a photo but the fixes are opposite. For slippage you change the seam — more stitches, wider allowance. For breakage you change the thread or the needle. Send a close photo and say whether the thread is intact.

Most apparel seams are sewn with polyester in one form or another. The forms are not interchangeable.
- Spun polyester — the everyday workhorse. Good abrasion resistance, sews well, moderate cost. Fine for the large majority of garment seams.
- Continuous filament polyester — smoother and stronger than spun at the same size, with the highest abrasion resistance of the common apparel threads. Use it where a seam takes real load.
- Core-spun — a filament core wrapped in staple fibre. The core carries the strength, the wrap gives sewability and shields the thread from needle heat. This is the standard pick for high-speed sewing where the seam must be strong.
- Bông — much lower abrasion resistance than polyester, and weaker dry. It does gain strength when wet, and it takes heat and pressing well. A minority choice in industry now, usually for a specific look or finish.
- Nylon — strongest for its weight, best abrasion resistance, some stretch. But it breaks down faster in sunlight and takes up more moisture, so it belongs on shoes, leather and webbing rather than laundered clothing.
- Rayon or viscose — decorative and embroidery thread. Nó loses roughly a third to a half of its strength when wet, which makes it the weakest common thread for anything that goes through a wash. Keep it off structural seams.
Stronger is not automatically better
This surprises people. If the thread is far stronger than the cloth, it stops behaving like the weak link. Under stress it can saw through the fabric’s own yarns instead of the seam giving way gently. Very strong or stiff thread on a fine fabric will tear that fabric.
The aim is not maximum thread strength. It is thread strength that suits the fabric.
Most “thread problems” are needle problems
When a factory reports shredding thread, skipped stitches or broken thread, the needle is the first thing to check. A needle that is worn, bent, or has a small burr on it will chew the thread on every pass. It also damages the fabric. Needles run hot at speed, and that heat weakens synthetic thread as it passes through the eye — one more reason core-spun exists.
Size matters in both directions. A needle too small for the thread shreds it. A needle too large leaves visible holes and can cause skipped stitches.
The point must match the fabric structure
This is a rule worth writing into the tech pack.
- Ballpoint for knits. The rounded tip slips between the yarns instead of piercing them, so it does not cut the loops.
- Sharp point for wovens. It pierces cleanly between the woven yarns.
A sharp needle on a knit is one of the most common causes of visible needle holes along a seam, and of laddering that shows up later in wear. The garment leaves the factory looking fine and fails at the customer.
Stitch density and stitch type
More stitches per inch generally makes a stronger seam. It also makes more perforations in the cloth, which weakens the fabric along that line. Too few stitches and the seam cannot carry the load. There is a sensible middle, and it is higher at stress points than along a plain side seam.
Stitch type matters more than density on stretch fabric. A plain lockstitch has no give. Put it on a knit and the stitches simply snap when the garment stretches in wear. Knits need a stitch that stretches with the cloth — overlock or coverstitch. Four-thread overlock is the industry standard for knit side seams. Puckering that only appears after the first wash
This one deserves its own section, because it is the classic bulk disaster.
The garment comes off the machine flat and clean. It is inspected, approved, shipped. Then it is washed and every seam crinkles. The usual cause is a shrinkage mismatch: the thread shrinks more than the fabric, so the seam pulls tighter than the cloth around it and gathers it up.
The normal fix is a low-shrink synthetic thread. But the important point is the timing. Because it looks perfect before washing, no visual inspection on the line will catch it. It is a bulk problem, not a sample problem — unless you make it a sample problem on purpose.
Ask for a washed pre-production sample and inspect it before you approve bulk. That single step is the only reliable way to see a shrinkage mismatch before it ships. What to write in the tech pack
The common mistake is one blanket line for the whole garment — “polyester thread, good quality”. Specify seam by seam instead. A shoulder seam, a side seam on a knit and a decorative topstitch are three different jobs.
- Thread type per component — structural seams, topstitching, embroidery and buttonholes may each want something different.
- Stitch type per seam — say where you need a stretch stitch, and do not leave it to be assumed.
- Stitch density — with a higher figure called out at stress points.
- Seam allowance width at load-bearing seams. This is your main defence against slippage on smooth or loose fabric.
- Needle point type for anything stretch-sensitive.
- A washed pre-production sample, inspected and signed off before bulk.
None of this adds cost of any consequence. It is the same thread, the same machine and the same operator. What changes is that the decisions are made deliberately, by you, instead of being defaulted on the floor.
A quick way to check your own tech pack
Read it again and ask three questions.
- Does it say what stitch goes on the stretch seams, or does it only say “vắt sổ” once somewhere near the top?
- Does it say anything at all about needle point for the knit styles?
- Does it require a washed sample before bulk approval, or only a sample?
If the answer to any of those is no, that is where your next seam complaint is likely to come from.
